One kilogram of powder coating has no fixed spraying area. Powder density, cured film thickness and material utilization determine how much acceptable coated surface it delivers. Color, texture, part geometry, application settings and powder recovery affect those inputs.
For buyers, the useful figure is the accepted coated area obtained from each kilogram of powder actually consumed. A quoted coverage figure becomes useful when its thickness, finish and production conditions match the job.

One formula for powder coating coverage
Use this formula to estimate the accepted coated area per kilogram:
Effective coverage (m²/kg) = (1,000 × η) ÷ (ρ × t)
- ρ is the selected powder's material density in g/cm³. Use the density in its technical data sheet, rather than loose or tapped bulk density.
- t is the area-weighted mean cured dry film thickness in μm across the coated surface.
- η is the share of net powder consumed that becomes coating on accepted parts, entered as a decimal. For example, 85% is entered as 0.85.
Set η to 1 to obtain theoretical coverage before material losses. For a practical estimate, use a utilization figure measured on a comparable job. First-pass transfer efficiency alone does not represent final good-film utilization when powder is recovered and reused.
Example: With an assumed density of 1.50 g/cm³, cured film thickness of 80 μm and good-film utilization of 85%, effective coverage is approximately 7.08 m²/kg. At the same density and thickness, the theoretical limit is 8.33 m²/kg.
These inputs illustrate the method. They are not measured specifications or guaranteed yields for a Chengwei product. Confirm the selected grade's density and approved film build, then validate consumption on representative parts. For textured films, use an agreed thickness measurement method and check the estimate against actual batch consumption.
What affects powder coating coverage?
Cured film thickness
A thicker coating consumes more material over the same area. At a fixed density, increasing film thickness from 60 μm to 80 μm uses about 33% more powder per square metre, before process losses.
Control thickness across the whole component. A satisfactory reading in a recess does not show whether accessible outer faces are being overcoated. Check flat faces, edges, welded sections and difficult corners against the agreed specification.
Reducing film thickness improves coverage only while hiding, appearance and required performance remain acceptable. Establish the approved film-build range before comparing powder consumption.
Powder density, color and hiding
Powders with different material densities give different theoretical areas at the same thickness. Resin, pigments, fillers and effect materials influence density, so a value from one color should not automatically be applied to another.
Color also affects the film needed to hide the substrate. Confirm hiding on the actual base material and pretreatment. A RAL reference identifies the target color; it does not define powder density, opacity or spraying area.
Part shape and rack loading
Large flat panels, wire components and welded assemblies present different targets to the spray cloud. Deep channels, folded returns and internal corners can be harder to coat evenly. Wide gaps between hanging parts allow more powder to pass through without depositing.
Measure the surface that actually requires coating, including specified back faces, edges and returns. The overall length and width of an assembled product can understate its coated area.
Application settings and powder condition
Gun position, spray pattern, powder output, airflow and electrostatic settings affect deposition. Reliable electrical contact through the hangers also matters. Tune the process for the actual component using the equipment supplier's operating instructions.
Moisture, contamination, unstable fluidization and an inconsistent virgin/reclaim mixture can disturb powder delivery and finish quality. Increasing powder output may create more overspray without resolving uneven coverage. Record the trial settings so a consumption comparison can be repeated.
Surface texture and coating system
Smooth, satin and orange-texture finishes need their own approved appearance and film-build checks. A textured powder should not inherit a coverage claim from a smooth-panel trial.
Substrate roughness and the number of layers also affect consumption. If a job requires a primer and topcoat, assess both layers. A coverage figure for the topcoat alone cannot describe the full system.
Powder recovery and waste rate
Overspray is not automatically waste. Powder collected in a recovery system may remain suitable for another compatible production run. It becomes a permanent material loss when it is discarded, contaminated or otherwise unusable.
Keep these measures distinct:
| Measure | What it describes | What to avoid assuming |
|---|---|---|
| First-pass transfer efficiency | The share of powder leaving the gun that deposits on the target during that pass | It is not the final accepted yield after reclaim and reuse. |
| Recovery efficiency | The share of overspray collected by the recovery equipment | Collection does not prove the powder has become acceptable coating. |
| Good-film utilization | The share of net powder consumed that becomes coating on accepted parts | It is specific to the product, job and reporting boundary. |
| Discarded-powder rate | The share of net consumption discarded as unusable loose powder | It does not include every other form of non-good consumption. |
For example, a reconciled batch consuming 100 kg might place 88 kg on accepted parts and 4 kg on rejected parts or fixtures, while discarding 8 kg of loose powder. Good-film utilization is then 88%, discarded-powder rate is 8%, and total non-good consumption is 12%. This is an illustrative mass balance.
Use net powder consumption as the denominator throughout that example. Recoverable powder remaining in usable stock at the end of the period is not counted as consumed.
Where permanent powder losses occur
Color-change cleaning, hose purging, filter residues, screening, contamination and powder that cannot be reused can all contribute to waste. Short runs may carry more cleaning loss per accepted square metre because each cleaning event serves fewer parts.
Reclaimed powder must remain suitable for the selected finish. Confirm the permitted reclaim conditions for the exact grade, especially when appearance is sensitive to changes in particle composition. Avoid a universal reclaim percentage across different products.
How to reduce waste without sacrificing quality
Group compatible jobs where practical, stabilize rack loading, maintain delivery equipment and keep reusable powder separate from contaminated material. Check cured-film thickness to identify unnecessary overbuild.
Record rejected work separately from discarded loose powder. Poor pretreatment, incomplete curing or appearance defects require different corrective actions from overspray collection or cleaning loss.

Apply the estimate to our existing products
Our range includes outdoor polyester powders, interior epoxy-polyester hybrid coatings and custom colors. Start with the application and required finish, then obtain the selected formulation's data for the coverage calculation.
| Chengwei product or family | Application | Coverage checks |
|---|---|---|
| RAL 5021 water-blue high-gloss polyester | Hydraulic floor-jack frames, welded side plates and lifting arms | Include all specified faces and recessed sections. The product page proposes a 70–90 μm trial target, subject to final product data and component requirements. |
| RAL 7047 grey satin polyester | Cabinet doors, side panels and enclosure fittings | Check folded returns, openings and recesses alongside flat-panel thickness. Confirm the selected grade's density and film-build requirements. |
| Black orange-texture outdoor powder for lifts | Lift components requiring a textured finish | Approve the texture on a representative part and measure consumption at its accepted film build. |
| Interior epoxy-polyester hybrid powder coatings | Indoor coating applications | Obtain the exact color and grade data. Resin family alone cannot establish which powder gives the greatest area per kilogram. |
| Custom RAL colors | Projects with specified color, gloss and texture | Confirm hiding, finish and density for the selected formulation before quoting coverage. |
The reviewed RAL 5021 and RAL 7047 product pages do not publish exact formulation density or measured batch waste rates. A representative spray trial is therefore needed to establish a product-specific consumption figure.
Check effective coverage on your own line
A short batch record gives a more useful purchasing figure than an unqualified area-per-kilogram claim.
- Identify the exact powder, color, substrate, finish and required cured film thickness.
- Record usable opening stock, fresh powder additions and usable closing stock within the same boundary. Include any material transferred into or out of that boundary.
- Measure accepted coated area from drawings or actual components. Record rejects separately.
- Check representative cured-film thickness across the parts.
- Weigh discarded powder by cause, including cleaning, contamination and screening.
- Report accepted square metres per kilogram of net powder consumed, alongside the defined waste streams.
Keep comparable jobs together when reviewing the results. A large single-color run and a short mixed-color run can have different consumption even with the same powder.
For purchasing, compare powder cost per accepted square metre at the same quality requirement. Include the effect of excessive film build and rejected work before deciding that a lower price per kilogram offers better value.
